Cap Design Sizing
A standard structured cap front panel is 4.5 inches wide by 2.25 inches tall. That is the safe production zone. Going outside this risks hitting the button at the top, the brim at the bottom, or the side seam. Always confirm the cap brand and style before finalising dimensions.
💡 For 3D puff: keep height under 2 inches. Taller 3D puff designs collapse when the cap front panel flexes during wear.
✓ Do this:
- Keep width under 4.5 inches for standard structured caps
- Keep height under 2.25 inches flat, 2 inches for 3D puff
- Centre horizontally relative to the button, not the panel edge
- Test-stitch on the exact cap brand before bulk production
- Specify cap brand: Flexfit, Richardson, and Yupoong all differ
✗ Avoid this:
- Don't try to fit text under 4mm, it won't be readable on caps
- Don't use 3D puff on unstructured, mesh front, or bucket caps
- Don't place any element within 0.25 inches of the brim
- Don't assume the same dimensions work on every cap brand
Why Cap Stitch Settings Are Different
A cap curves. A flat polo does not. That curve creates a pull compensation challenge that doesn't exist on flat garments. If the digitizer uses flat-garment settings on a cap file, the design drifts, letters go crooked, and fills pucker near the seam.

What file format do I need for cap embroidery?

We also account for foam-backed structured cap fronts, which require specific underlay and density settings. This ensures your logo looks perfect on the finished cap without puckering or distortion.
Can you digitize small text for caps?
Yes, we specialize in small lettering digitizing for caps. We can digitize text down to 3mm in height using precise column width control and manual density adjustment in Wilcom V9 and E2. For best results at small sizes, we recommend bold sans-serif fonts like Arial Bold or Impact. Script fonts work well down to 5mm. We never use auto-digitizing for small text because it produces illegible, blob-like results.
