Applique embroidery blends machine stitching and fabric cutouts. Our custom files include placement, tack-down, and satin borders in the right sequence, manually built in Wilcom V9/E2 with no auto-digitizing.

Guaranteed File Compatibility & Industry Standards

Applique digitizing creates a three-phase machine sequence: a placement run-stitch that marks exactly where the fabric goes, a tack-down stitch that locks the applique fabric to the base garment, and a satin or border stitch that finishes and permanently secures the edge. Getting all three phases right requires manual planning in Wilcom V9 and E2 for every fabric combination and design shape.
Every cap file is built stitch by stitch in Wilcom V9 and E2 by one of our 38 expert digitizers. No auto-digitizing software, no auto fonts. Every stitch angle, underlay type and density is set manually.
Cap fabric requires different underlay and density settings than flat garments. We configure each file for your specific cap type and fabric, not a generic setting that applies to all caps.
DST for Tajima, PES for Brother, JEF for Janome, VP3 for Husqvarna Viking and every other major format. All included in your order price at no extra charge.
Proper jump stitch planning and trim sequencing prevents thread nesting on the underside of your cap and reduces trimming time in production. Every thread route is planned manually for clean results.
From your artwork to a machine ready appliqué file, here is exactly what happens step by step.

Applique combines fabric and embroidery for bold, cost-effective designs with dramatically lower stitch counts. But it requires a specific digitizing approach.
All thread, no fabric overlay
Fabric layer + embroidery border
Applique is a multi-step process at the machine. The machine first stitches a placement line showing where the fabric goes. The operator places the cut fabric inside that line. The machine stitches a tack-down pass to secure it. Excess fabric is trimmed. Then the final border pass permanently seals all edges.
💡 The file must include all three passes, placement, tack-down, and border, in exactly the right sequence. A file missing any pass will produce garments where the applique fabric lifts, bunches, or detaches.
✓ Do this:
✗ Avoid this:
If your design has a large filled area (anything over about 4 inches wide) and a relatively simple shape, applique saves significant machine time and thread cost. A large circle or wide letter filled with thread can have 30,000–50,000 stitches. The same shape in applique might have 5,000 stitches.
💡 Applique is standard in school and team sportswear: varsity letters, crests, team logos, for exactly this reason. The fabric layer also gives a dimensional quality that full thread fill can't match.
✓ Do this:
✗ Avoid this:
| Design Type | Full Embroidery | Applique | Best Choice |
|---|---|---|---|
| Large solid fill shapes (4+ inches) | 30,000–50,000 stitches | 5,000–8,000 stitches | Applique: major cost saving |
| Varsity letters and initials | High stitch count | Low stitch count + rich texture | Applique |
| Detailed logo with fine lines | Best quality | Not suitable, loses detail | Full embroidery |
| Small text under 8mm | Works well | Not suitable | Full embroidery |
| School and team crests | Works well | Bold, premium look | Either, applique preferred for large |
| Complex multi-colour artwork | Best quality | Difficult to execute cleanly | Full embroidery |

Best Embroidery Digitizing Service in the USA
Everything you need to know about our embroidery digitizing service, pricing, file formats, turnaround times and revision policy.
Applique embroidery combines machine stitching with fabric cutouts. The digitizing file controls three sequential operations: a placement run-stitch that marks where the fabric goes, a tack-down stitch that secures the fabric to the base garment, and a satin or border stitch that finishes and locks the applique edge. All three phases must be precisely sequenced in the stitch file.
We digitize standard satin-border applique, raw-edge applique, layered applique with multiple fabric layers, mixed applique with filled embroidery, and patch applique for garment letters and sports jerseys. Each style requires a different stitch sequence: raw-edge uses a simple zigzag tack, while satin-border applique uses a finished column stitch. We configure the correct method based on your design and fabric.
Standard embroidery digitizing builds the design entirely in thread. Applique digitizing creates a three-phase machine sequence that stops mid-run for fabric placement by the operator. The digitizer must plan placement accuracy, tack-down density, and border width for the specific applique fabric and base garment. It is a more complex process than standard fill or satin digitizing.
Yes. Jersey numbers and varsity letters are the most common applique application. We digitize placement paths for tackle-twill, felt, and chenille letters, with correct tack-down sequences and satin border stitching for both automated single-head and multi-head commercial applique systems. Files are sized to standard jersey number heights (8-inch, 10-inch, 12-inch) or custom dimensions.
Yes. Mixed applique and fill embroidery designs are common: for example, an applique base shape with embroidered detail stitched on top. We plan the stitch sequence to move cleanly between applique sections and embroidered sections, minimising thread breaks and production stops at each transition. Colour changes and fabric placement stops are sequenced to keep the operator's workflow efficient.
Standard turnaround is 2 to 4 hours for most applique designs. Complex layered or mixed applique-and-fill designs may take 4 to 6 hours on standard service. Rush delivery in 1 to 2 hours is available at no extra cost on simpler designs. Files include numbered placement instructions for the machine operator so multi-fabric layups go smoothly.
