3D puff embroidery uses a foam insert placed under wide satin column stitches to create a raised, three-dimensional effect on caps and structured apparel. The foam must be digitized with specific column widths that cut cleanly through it, correct satin edge stitches that lock the foam permanently, and density settings that hold the raise without collapsing. Every 3D puff file we build is hand-engineered in Wilcom V9 and E2.
Every cap file is built stitch by stitch in Wilcom V9 and E2 by one of our 38 expert digitizers. No auto-digitizing software, no auto fonts. Every stitch angle, underlay type and density is set manually.
Cap fabric requires different underlay and density settings than flat garments. We configure each file for your specific cap type and fabric, not a generic setting that applies to all caps.

Proper jump stitch planning and trim sequencing prevents thread nesting on the underside of your cap and reduces trimming time in production. Every thread route is planned manually for clean results.

Foam-raised, premium caps and jackets
A flat sheet of polyester foam, typically 3 to 4mm thick, is placed on top of the fabric before stitching. The machine stitches satin columns over and around the foam, compressing and locking it in place. Excess foam outside the design is torn away after stitching.
💡 Capping stitches are everything in 3D puff. They must completely cover and seal the foam edge on all sides. Any exposed foam edge catches on clothing and eventually peels, especially after washing.

The most common mistake is applying 3D puff to logos designed for print. Thin lines, gradients, photographic detail, and small text all fail. The technique rewards simplicity and bold form. The best 3D puff logos look strong as a silhouette.

3D puff digitizing starts at $20 for simple single-element raised designs on caps. Complex multi-colour puff logos or designs that combine puff and flat embroidery are reviewed individually and priced before work begins, typically $25 to $40. All puff files include foam-cut edges, correct column widths, and density adjustments. Free revisions are included if any adjustment is needed after sew-out.
We digitize 3D puff designs for the two industry-standard foam thicknesses: 3mm foam for subtle raised effects on smaller cap logos, and 6mm foam for bold, prominent raised lettering and large cap fronts. Specify your foam thickness when ordering; column widths, density, and tie-down stitches are configured manually for that specific foam to prevent edge fraying and foam collapse.
Small text in 3D puff requires letters to be at least 8mm to 10mm in height for clean, fully covered edges. Below 8mm, the foam tends to peek through stitch gaps, edges fray, and individual letters lose definition. For text below 8mm, we recommend flat embroidery instead. We can mix flat small text with 3D puff main elements in the same design.
Yes, 3D puff and flat embroidery can be combined in the same design file. Common applications include raised brand text with a flat tagline beneath, puff letters with flat decorative details, or puff main elements with flat outlines. Correct stitch sequencing is critical for production success: all flat embroidery elements stitch first, then the machine stops, the operator places foam by hand over designated puff areas marked by the digitizer, then the puff sections stitch through the foam to secure it. Manual stitch sequence planning in Wilcom V9 and E2 ensures proper production order and prevents unintended machine stops that waste production time.
Yes, 3D puff works on tote bags, structured patches, beanie cuffs, and rigid woven garments where the foam can be securely placed and trapped. It does not work well on stretch fabrics, lightweight knits, or thin t-shirt material because the foam shifts during embroidery and the raised effect collapses. Caps and structured items are the ideal application for puff.
